Has anybody already moved the aft wall of the Sport to create a
Sundowner-like baggage area? If so, I'd like to get a copy of your
337 & any other paperwork, to support a letter that I've written to
get FAA engineering concurrance for a field approval. Once/if
approved, I'll put the package in the BAC archives for others to
follow.

I think you'd be the first. I also wish you well in achieving this on
your Sport. (FAA?!?)
OTOH, I've seen a baggage area & cargo door on earlier svelt, slab
sided Spotrs. I'm assuming you have the newer body style.

Still in work is the short answer.
Paul Edwards is a group member who has access to better lab
facilities at his university for examination of what the rubber is
composed of. I've cut the following from a summary he wrote:
Our organic/instrumental guru gave them to one of our
advanced students as a project. As I understand it, it was pretty
clear that the material was actually a mix of several polymers.
Since then, we have both been busy, and I haven't gotten back to him
about the donut.
This is interesting, because the prelim test done by my colleague
indicated the presence of natural rubber. But then, he's a
metallurgist and admitted being in an area where he'd ask others for
help, so I'd rely on Paul's results. As there are multiple
polymers, it may be that we can't simply water-jet new discs.
Paul and I discussed having the student put the results in a report
and propose what to use. It's now the end of the school year and I
figured that asking for anything now would be as welcome as asking
an accountant non-tax questions just before April 15.

I too looked into this for my 1975 Sport. I found a Sundowner at Dodson's
Salvage and I was going to do something similar. This is going to be a major
project because it is more that just cutting the skin for the door. The skin
panel on the Sundowner was made with the door cut out and chem. milled
around the opening for stress. On the sport, you will have to build
stiffeners around the opening. The Battery Box will have to be re-located to
station 181 which might not be too bad and the floor channels are already
there at least on My sport they are.
The aft bulkhead and hat shelf will have to be attached to the next bulkhead
back and you will have to build the channel support for the hat shelf to
attach the shelf to. I do not think that the FAA will go for a Field
Approval with this kind of mod but if you need any help, let me know. This
is the kind of stuff I really enjoy doing.

I'm going for something simpler that is totally based on existing
structure and off-the-shelf parts:
Leaving out the baggage door will reduce weight, complexity, and
cost.
Changing to Sundowner/Sierra folding seats for bag access from
within the cabin. (Thanks to Jeff Osier-Mixon and his unfortunate
airplane loss!) This will take addition of 4 nutplates and 4 hat-
section clips.
Moving the existing flat aft wall of the cabin one frame further aft
as a flat wall, without hat shelf.
Moving the battery toward the FRONT side of FS 181, to use the
existing sub-floor structure, cables, and vents, also preventing the
need to add structure aft of FS181. (Yes, it'll be in the corner of
the baggage area.)
Tracing the window cut-outs from a Sundowner (anybody near damascus,
MD?) and using stock parts from there.
The FAA and I are talking about how to document this, which is the
real hurdle. So far, it looks like I'll need to do three sets of
paperwork for engineering concurrance and 337s; seats, movement of
the aft wall, and window additions. If I can make it work, I'll
share the paperwork through BAC.
